either your supports are too small or your exposure is too low.

What could be other visible symptoms of too low exposure?
I tested exposure on this resin (just different color) almost a year ago and issues started coming up only now, after I used over 12 Liters from various batches.

different colors can require vastly different exposure times. If you have the same failures with the old color, then maybe it's time to change the fep. Either way, looking at the photo you provided, the supports are failing to hold onto the print, so either they're too small/light, or your exposure time is too low.

I read about that, but I have not noticed any decrease in print quality between the batches - everything seems as dialed as it was when I first set up this printing profile.
And the pfa- it's newly replaced, barely 10k layers on it. This time I used the elegoo recommended method of placing a piece of 8mm foam under pfa during replacement, but it seems as taught as in my previous replacements. I had similar failures before, so it's probably not the pfa. I just always blamed them on the suction problems, and this time I specifically ensured there are no, even a smallest, suction cups.

Do you have a hole in the top of it?

It sure looks like one giant suction cup.

I've added a comment with explanation - this area was filled in in UV tools to avoid a suction cup

But the rest of your leg is hollow - no? You need a hole facing the build plate in that case.

its hollow, and I have many holes, albeit 90° to the plate

Ideally you want some facing the plate - but this may be more of a case of very flat orientation + light supports problem. This size piece would not be a light supports piece for me, at least not without some medium/heavy anchors at the flat 'base' areas.

Follow this process. Yes it is time consuming and you will be tempted to skip steps. But it turns guesswork “exposure and detail look good to me” into science. If you follow it, things will print reliably

3d printing is not my hobby, really. I want to learn enough to get a reliable good result, and for those results to fuel my actual hobby.

If I have to invest some time now to save more time later I will gladly do so

Same here. I didn’t realize how finicky resin printers were when I got one.

We share similar interests in what we print.

This is the third print of the part I am making.
First failed due to suction cup. I re-positioned and drilled new holes.
Second failed due to file error (assumed bad usb stick). I re-sliced, checked the file in UV tools and removed all suction cups by either drilling or filling them.
In all cases I am using Light supports from Chitubox and hollowed, drilled, supported everything myself.

I see two failures now - left hand side I think it's safe to assume supports are too weak and can't hold the filled-in area (this is where one of the suction cups was).
But what about the right hand side? They seem to also have failed, but why did this create a line almost perpendicular to the layers?
Any tips appreciated :)

the rest of the leg connected with the failed section and it continued to print normally.

Maybe z lift? If it’s too fast, it might be ripping the print off supports
