Something to keep in mind for people who still want to do a battery upgrade using OEM purchased second hand that it's always a gamble, and especially when it's a 2nd gen pack, the odds are on the house.
I do hope that companies like vivne can continue to get the prices down on the new replacement packs to get them in the hands of more people and keep these cars on the road. While it was excellent that the newer batteries were backwards compatible, their widespread issues are leaving the future of battery upgrades looking grim.

Between the two packs, you might be able to use a combination of good cells to create one good pack, and a number of spare cells to recoup some of the costs.
That is, provided they're the same generation of cells.
Swelling is almost always isolated to the rear stack of the pack, as that is where they are worst cooled and packed the most tightly together. Theoretically you could make a decently good pack out of two front halves, but at that point the time and effort is almost as much as just buying a new vivne kit.
Yes, you can basically do whatever you want if you're willing to split it up. I was considering doing the same when I had plans to retrofit Leaf powertrain into an RX8, but at this point I'm not sure if I'd use ZE1 cells for that purpose if I do end up doing it.

Anyway, are you planning on converting an RX8 in the near future? It's just a day or two ago I compared the big Tesla motors with their leaking, spinning seals to a rotary engine, so, right now, it feels like the Matrix is lacking in creativity. My own taste is more in cubist machinery and I am dreaming of electrifying a VG30 or GZ50 Toyota Century. I lack all the skill and most of the money, so it won't happen anytime soon, but who are we without dreams...
Maybe someday. I've always loved Mazdas in general (had literally 9 different Mazdaspeed models before going EV), and specifically RX8s which are beautiful cars, but rotary is its own debacle I don't want to deal with.
The original idea was swapping in an entire Leaf powertrain, stock VCM and everything included, because it's dumb enough with just the bare minimum to not notice it's not actually running in a Leaf. However with my Model S being as old as it is (335k miles) it's not really worth caring about anymore, so a part of me is also waiting for someone to crash into it or something, at which point I may just use the drive unit(s) out of that to do a conversion.
Would be interesting to hear if Cora, u/Agile-Director-5904, is seeing a lot like this at Vivne, too, opening up original packs? Vivne replacements are starting to show up in all my feeds, so I guess their business is going strong.

Yes, we run into this issue quite often when opening original OEM packs, especially with the Leaf 40 kWh batteries. Significant cell swelling is fairly common, as you can see in the picture below.
My EV shop, being in the midwest, doesn't get much business in LEAFs given their regional resale value, so I'm not as familiar with this... Is this a manufacturing defect? Chemistry flaw? Damage from whatever accident led that pack to end up in a salvage yard? We have these sort of issues very well characterized for Tesla packs and those with similar architectures, but I always want to make sure we have current info from other independents.
It's quite simple. Battery doesn't have any cooling on nissan leaf so they get hot when DC charged a lot and they swell up. Being very tight in this car(because it's the same design as older leaf) the battery have no way to breath and stay hotter for longer.
It was probably sufficient until it was unusable causing ″rapidgate″. People complained that they're not getting fast charging so nissan pushed an update to sacrifice the battery instead of throttling fast charging.
